Prusa I3 XL Build log
February 05, 2014 11:04PM
I couldn't find a general arrangement drawing for this style of printer so I am doing the design starting from parts sourced on the net.
The print area is 300mm cubed.
Smooth rods are 10x500mm.
I have a Bulldog XL extruder and RUMBA board from Reprap discount.
The frame will be from 4.3mm sign board, which is a rigid plastic sheathed both sides with aluminium.
The signboard will be joined and stiffened with 3x20x20 aluminium angle.
The machine will be mounted on a wheeled steel frame with a Melamine top.
Power supplies and board mounted underneath.
Will build an enclosure for heat retention.

Here is the table with YZ axis.

Also the drawing so far.

The print plate design is holding me up at the moment.
I need to finalise the height from the top of the bearing blocks to the print surface.
I have a 300x300mm silicone heater bed.
Tested it with a 12v 35 amp supply. It draws 21A ie about 250W.
Got a 3mm glass mirror tile to test as a print surface.
Will try sandwiching the heater between the glass and a 300mm square of the signboard.

Working towards finalising the design.
To do
Thrust bearing mounts for the Z axis threaded rod.
Brass nuts for the Z axis threaded rod.
Y axis motor mount.
XY axis idler bearing mounts
XY axis carriage belt retainers.
Z axis dial gauge mount for bed leveling
End stop switch mounts
Probably go for extra Z axis bracing for cosmetic reasons

Looks interesting so far

Got the rest of the major parts cut out.
I'm just marking them out from dimensioned drawings and cutting them out by hand with a jigsaw then fileing and smoothing.
Holes are cut a bit oversize to allow for error.

Decided to only use adhesive to assemble the frame. I am using 20x20 ali extrusion to join the parts.
I know this will work as I used the same system on my model trailer to carry the 40% aerobatic aircraft in.

Got the major part of the frame glued together.
A few smaller parts to do and a bit of extra stiffening.

Got the ends glued on, reinforced with 20x20 ali angle.

Rod, is it my eyes or why is the platform slanted?

No it is a bad picture that is reflection from the packer underneath.
I'm just adding various reinforcements at the moment. Should start assembling the mechanics this week.

It's a nice build but this is actually closer to a Mendel90 than a Prusa i3.

Yes, you are right.
I wish I had found this at the beginning, however it is interesting that I came to the same sort of conclusion.
The main problem with this design is the lack of adjustment so the machine needs to be built accurately.
Mine is doing OK but will need checking and fine adjustments made to it with shims and elongated holes.

I decided to add some 3mm button head stainless cap screws to make sure it stays together. It needed around 50 of them, fortunately I get them for a good price.
Started to assemble the mechanics.

Looks really nice though.

Working on the Z axis. Am using 6x1mm Stainless steel threaded rod, brass nuts, and adaptors. Also deep groove ball bearings to take the thrust loads.

A 7/8" spade bit cut a nice hole for the thrust bearing.

Aluminium angle for mounting the Z axis nut needed a bit of milling for clearance.

Thrust bearing mount. Hopefully it will not bend, but if it does I can change the angle with a shim.

Nut mount in place. As you can see the designing has reduced to pen and paperwinking smiley

Finished Z axis. Turns freely. Not the most elegant design but good enough.

A range of cable chain arrived from China. 7x7mm 10x10mm and 10x15mm.

Have decided to redesign the X carriage for dual extruders so I can do support material. Not sure whether to get another Bulldog XL or go with a lighter Wade's.

I would advise against the brass nuts, been there - done that.
The brass nuts will wear away very quickly and let your machine down. I changed over to Delrin (Acetal) nuts that I made myself and they have lasted years now.

Thanks for the input Reg. I am sure you are right. I will get some Delrin, however the brass thread is 20mm long so it should last a while.
I am already thinking about my next machine, maybe a core xy.

Yes I thought the same when I built that machine, the brass was M8 thread and 30mm long to try and take up any slack and avoid any backlash possible. It didn't last a month, the whole of the thread became black and very sloppy until one of the nuts actually let go (that is when I noticed it) The thread was totally worn away.
I machined up some Acetal nuts and they have worked well now for over two years. I use them on all my machines of that build now. Acetal is very easy to machine, the best material I think I have used for machining. It seems to have very good bearing properties and appears to be ideal for lead screw nuts.

Here is some info on Delrin in case anyone else wants to know about it.

Started work on the X and Y belt retainers. I do a lot of molding with epoxy so decided to mold them onto aluminium mounts using an epoxy/microfibre mix.

Got a good result. Of course the belt is a perfect fit.

Made the belt idlers. I had the flanged bearings in one of my spares boxes, salvaged from the technical wrecker.

Got the belts installed.
Just need to do the adjustable print surface before wiring.

Working on the build platform. Stiffening the base plate and adding aluminium hard points for the leveling screws.

I got a 300 mm square of 5mm toughened glass and stuck the heater pad to it. I think I will insulate it from the top plate with a piece of vermiculite cloth (fire blanket).
